Ultrasonic welding equipment can be easily customized to fit the exact specifications of the parts being welded. The parts are sandwiched between a fixed shaped nest (anvil) and a sonotrode (horn) connected to a transducer, and a ~20 kHz low-amplitude acoustic vibration is emitted. (Note: Common frequencies used in ultrasonic welding of thermoplastics are 15 kHz, 20 kHz, 30 kHz, 35 kHz, 40 kHz and 70 kHz). When welding plastics, the interface of the two parts is specially designed to concentrate the melting process. One of the materials usually has a spiked energy director which contacts the second plastic part. The ultrasonic energy melts the point contact between the parts, creating a joint. This process is a good automated alternative to glue, screws or snap-fit designs. It is typically used with small parts (e.g. cell phones, consumer electronics, disposable medical tools, toys, etc.) but it can be used on parts as large as a small automotive instrument cluster.


Ultrasonic Welding Principle
When ultrasonic effects on the contact area of thermoplastic plastic, it will produce tens of thousands times per second high-frequency vibration. This the high-frequency vibration achieves a certain amplitude, and passes the ultrasonic energy to the welding area through the welding pieces. Because of the large resistance at the interface of the two welding area, it will produce local high temperature. And also because of poor thermal conductivity of plastic, can not be distributed in time, gathered in the welding area, resulting in two plastic contact surface rapid melting, coupled with a certain pressure, to integrate into one. When the ultrasonic stops, let the pressure last for a few seconds to make it solidified, thus forming a solid molecular chain, to achieve the purpose of welding, welding strength can be close to the strength of raw materials. The quality of ultrasonic plastic welding depends on the amplitude of the transducer and the horn, the welding pressure and the welding time. The welding time and welding horn pressure can be adjusted. The amplitude depends on transducer and booster. The three factors of interaction have a suitable value, if the energy exceeds the appropriate value, the plastic melting amount will be large, easy to deformation of welding; if the energy is small, it is not easy to solder, the pressure can not be too much. This optimum pressure is the product of the length of the welded part and the edge of the optimum pressure per 1mm.
